magic trick to broken bolts?

just wonderin what the concensus is from you gurus..lol.. when e-z outs and impact drivers, vice grips, colorful language and praying just won't do it.

Not sure what bolt it is but I have had the best luck of my life with reverse drill bits and if really stuck then EZ outs.
Usually the heat from the drill and the fact its trying to spin it out intead of in further has been really good to me....
Wish I would have bought them 20 years ago...

What bolt you removing?

What bolt you removing?

That is #1 with me, but the NEW Easy outs are a lot better. The yse a smaller bite into the metal and have a place for a wrench and break in a way you can usually get them back out!

If there is any of the bolt sticking out at all we would set a nut over it and weld it. They would back right out almost every time.

A broken bolt will have no preload on the threads so it should spin out pretty freely with a reverse drill bit. If you've used thread lock or sealant, some heat from a butane torch should melt it. As a last resort, you can always EDM the bolt out.

If it's stuck, use a Blue Point REX-10 stud extractor kit available from your local Snap-on guy. I've used these for a LONG time and they work 99% of the time. You need to drill a pilot hole, of course and it's important to do that properly. Square off the broken bolt with a flat fle or grinder, centerpunch carefully, and drill STRAIGHT with a small (1/8") pilot hole an d then the correct size for the appropriate extractor. You start the extractor in with a few taps of a hammer and then you can put a ton of torque on these things with a 1/2 inch socket. They just bite and wont break. They are truly one of my favorite tools. Everybody should have it. They've save my butt at the races many times.

if the steel bolt is in aluminum,ive head of a product called "alum" (sp?) that you mix up into a paste and put it on the broken bolt. its supposed to turn steel into mush but not harm the aluminum. ive never actually tried it, but heard about it from guys on the KZ forum

it's a GS 550 i'm rebuilding. i was hoping to salvage the studs holding the exhaust on.. i wasn't so fortunate. 3 of 8 broke, which really pisses me off to an infinite level.. not only has a 6 hour job turned into a 2 day job, but i've got several other builds on the board i need to do and this thigs gotta go out like.. yesterday..lol

i've got brand nre easy outs, but these bolts are so damn rusted and stuck that i'm afraid they'll break.. these studs are not really all that big.. i drilled em, beat em, soaked em in oil before i even took the head off (in hopes of no breakage) and done just about everything i could think of doing.

i WISH i had an EDM but thats such big money i can't even consider it.. lol.. well, theres a tap burner wher ei uesed to work at for the assembly gorillas that put 800ft-lbs on 1/4-28 taps in blind holes, but i'm not sure i can access it.

bout the only thing i can think of doing now is drilling big and heli-coiling it. i've got them drilled now to the point to wher ethe studs walls are so thin i can see the thread pattern in the hole.. an ez-out at this point just expands the walls into the th5reads and the flutes tear the top up.

i thought a long time ago i told da bossman i refuse to work on suzukis. for the life of me, i don't know what the hell it is.. i can't remember a zook build that ever went smooth right off the bat. EVER. they haunt me.

i'm likin that "alum" stuff if i can find it.. and Mr. Meyer, i'd gladly hit up my snap-on guy, but he's never around.. and i can only imagine what that little gem costs!! haha.. i'll see if i can find my catalog tonight and look it up just out of curiosity.

i have used "left handed" drill bits with much sucess, but don't have any sadly.. tho i honestly doubt they would have worked on this application do to the sheer level of seizure from head cycling, rust, and being a suzuki/pain-in-my-ass.

hmm.. i guess i'lltry some heat and a smaller ez-out maybe tomorrow.. i really don't wanna heli-coil it.. it just seems "wrong" ya know? i wanna get back on this really cool little build- a '66 Honda CB450. i want this bike so bad i can taste it.

I don't know of anything that will "dissolve" the steel and spare the aluminum. You can do the opposite with Muratic acid easily as it will pretty much dissolve the aluminum and spare the steel.

Too bad you've got 'em drilled out so big already, the Blue Point's would have made quick work of them. but drill size is critical. They last forever and you will be thanking me the rest of your life.

Maybe you should just go to the correct helicoil drill size from where you are......

ya.. i'm definitely thinking that.. i haven't drilled into the threads thanks to VERY carefully drilling and centerpunching before i started.. i screwed up a head once a long time ago (slightly..) and i never ever wanna do that again.. luckily it was for a good friend and not a customer, but still, i drilled that thing out all kinds of crooked.

this time, the head is off the bike (huge difference drilling when it's not on a bike!!) haha..

oh, and Doug, i thank you enough already man!! lol.. pretty much every time you post i think "thanks man!!!".. always something useful there.

i'll give it one more shot tomorrow and if mild heat and talking nice (or dirty) to it doesn't work, it's heli-coil time. the hole is wicked deep, so thats at least a good thing.. lots of meat available.

It may be too late for this, and it may not have helped anyway, but I read an article the other day that compared various penetrating oils: WD, Liquid Wrench, Kroil and a 50/50 mix of ATF and acetone. ATF and acetone won hands-down. For you gun nuts out there, this mixture is half of the active ingredients of Ed's Red Bore Cleaner.

it was just a slight case of AIDS..
some nyquil and a pizza and it cleared right up!!

haha. i tried a little trick on something else and it worked on that, so, i tried it on the head.. it worked there too!!

i ran a small tap with the same thread dimensions thru the hole i drilled.. this knocked it out to the point to where i could see the threads of the actual bolt.. i peeled what i could from the original hole (removing the steel bolt remnants) and tried to give myself as much of the original thread as possible. i carefully lined up the "right sized" tap and started it in.. it cleared the holes right up.. galled up just a tiny bit at the start where i couldn't get a good bite on one of em, being i didn't have and "good" taps in M8x1.00.. by good, i mean, bottoming, spiral-flute taps from my CNC days. i loves me some spiral flute taps. wasn't too bad tho.

but ya.. i bunch of tap magic, an assload of patience, a slow, steady hand and a few taps made it happen. hopefully i'll be reassembling that thing tomorrow.. got to busy today with working on stupid ass harleys to do anything with it.. like put it together..lol it's ready tho.. i reconditioned the head, cleaned a bunch of stuff, fixed some lil leaks and stuff here and there.. i think this guy will think he got a restored bike back!! same with the '66 CB450.. i spent alot of time on that thing too.

but, it'll be nice to get paid on those and get some more (much needed) room in the shop.
