Thanks for the info dket.
It took me around 45 minutes to do it, would have been alot less if I had known there is nothing on the other side of the cat to damage with the screwdriver.

so.... about the dust mask... I removed 95% of the cat material last night in a well ventilated area and no dust mask... should I go ahead and check into the hospital now?
seriously though, that stuff is pretty hard to get out of there. I ended up using a drill with the largest bit I could find to drill holes in a circle pattern through the cat. Then I used a big pair of needle nose pliers, placing the jaws in two adjacent holes and squeezing to break the material between the holes and twist it out. Went a little quicker than the hammer and screwdriver.
also, if you're worried about the warranty, the dealership, etc.... what about slip-ons? Do they void the warranty? If so, I thought I would have heard plenty of people bitching about it before now....

runninhorn and MAVRIK , check your email . I sent you my pics . The light was low so sorry about the quality . I tried to make them small for the dial-up folks . Was hard to get the flash down into that dark hole .

runninhorn , you can do it yourself in <30 minutes . Why take it to a shop ? 1 minute to remove the can , 20 minutes on the cat removal , 1 minute to punch 2 holes and another minute to bolt it back on . Oh well good luck with yours .
Please post my pics if possible . Would like to share with the others here .

On mine the "rib" is more like an X pattern. Is there anything right on the other side of that plate that I need to worry about damaging?

You are correct . Behind the X pattern rib is the exhaust outlet tube . I put my holes on the unribbed portion . The outlet tube is opposite the center tube under that blue plate , under the X rib .
I emailed runninhorn and MAVRIK my pictures I just made . I asked them to please post here to share with you guys .

The exhaust gas flow is like a car "turbo" muffler . The flow goes in a S pattern .
Flow is through the CAT , through the center exhaust gas tube , 180* turn bend back towards the CAT and then out the outlet tube . Once you punch the 2 mod holes you will see the exhaust exit tube .

hm... ok. thanks. I have never seen the inside of a [motorcycle] exhaust can before... I can see how punching those two holes would increase airflow then

If you want to spend some money and make a stock looking slip-on , I have an article from a R1 forum . Yoshimura RS-3 race baffle - ABO178R ~$55-65 , slides right in . The article has great pictures and are step by step .
We would gut out the blue plate that holds the center exhaust gas tube and the exhaust exit tube . Basically hollow the can . Then slide the Yosh racing baffle inside . Post me your email address and I will send you this article .

I haven't put the holes in yet. Need the pics first, and I've got to figure out what to use.

Go to Home Depot or whatever hardware store you have . Purchase a 1 inch diameter or 7/8ths inch piece of rebar steel . It is used to reinforce concrete . Grind one end to a pencil point , around 2 inches up the rebar . That punches right through the mid-plate and makes perfect holes . As you will see it pushes the metal outwards and down . This is also good for the gas flow .

I took it to a local Welding shop today b/c they have/had the necessary tools, and it didnt cost me a dime and only took about an hour total. I took my can down there, sawed off the front end, right on the welds where it bolts to the exhaust mid pipe. I then took a big hammer and chisel and chiseled EVERY BIT of that honey comb out--thats what took forever.Like DK said, it is alot of Honeycomb, a good 4" worth, but since I had the full front end off, I made sure to get every bit of that off. Here is where I made a mistake, I didnt have anything with a sharp point on it long enough to get down into the can to poke thru that blue center piece in the pipe, so I left it alone, and welded the front of the pipe back on. I just re-installed it, ran it, and though its louder, its not near as loud as I figured it would be for that amount of work, and I feel its b/c I didnt do anything past the Honeycomb, so tomorrow ill take it off and go back in after it. But before I do, I need to be sure and find something that will definately go thru that blue piece, and then be able to wallow it out. I tried with a long screw driver today, but to no avail, thats a tough piece of metal and a tough place to get into........

Thanks for that, thats what I didnt do, and am going to Home Depot right now to get that rebarb, just wish i had done it earlier when it was a lot easier to access when I had the front end off........either way I think it will make a significant difference...just glad that honeycomb is now gone, that was a big mess and pain.......
DKET--ive been gone since 11am this morning, just got home and got your email, ill post the pics asap.......

Get a 24 inch piece of rebar steel . That way it is long enough to reach the blue plate . Grind it to a pencil point about 2 inches up from the point . Then hammer away at the blue plate . It punches right through .
The 2 holes are the trick to the extra exhaust gas flow . That way it helps to bypass the stock S route gas flow . Now there are 3 holes to aid in gas flow . Don't worry about loss of back pressure . The exhaust valve is still in play .

The sound won't be the same dnwhoop02 . Open those small holes up . I mentioned two 1 inch holes , not 4 pencil holes . Use a crow bar , pry bar or rebar . Good job clearing out the cat crap .
My blue plate got blue from the exhaust heat . Looks like you have not started your bike yet . Mine had been to redline several times on the dyno . That makes a ton of heat .
