I think by taking all of the freeplay out, I wore out the shaft! I will not do that again!

Why would you take the free play out? No free play is why I had the first factory warranty fix on the clutch.....Actually!!!

I could not dissengage the clutch to get it in and out of Neutral with the amount of travel I had in the clutch lever, so I took more free play out to get it to dissengage! (I am riding it around on the streets to break it in and should have changed to the lighter clutch springs which I will be doing for my next ride!)

I finally resolved the problem! I put in new parts with weaker springs and it happened in a few miles. Looking at what it was doing (Wearing out the edge of the release Shaft) and at everything, I realized that the stack of clutch plates were too low, I added an extra steel plate which moved the adjustment to the middle of the adjustment bolt, put in new parts again and took it for a ride and no wear anywhere!

Mr. VH. We must be connected somehow. I just had the exact same problem, (3) pullers later i find this. first one dies (original 2000 puller) so i run back to the house and grab my spare. second one dies in with 1 mile.
NOW i know there is a problem somewhere so i tear into the clutch and notice a bit of gawling on the tip of the center cap shaft so i call a bud to borrow the center shaft and puller from his down bike.
Checked all the steels and fibers and reinstalled everything. started the bike with the cover off to ensure no problems with the center shaft in the output shaft. No problem here . put cover and plastics back on and 1 mile later dead again! I gave up and called it a day.
These boards of the best.

THANK YOU!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!

It really wore me out! After you see this, it really makes a lot of sense looking at the wear on the pieces. I am ashame I did not understand this earlier! We all know the "Stack Height" is important, but no one ever tells us about "THIS" Problem if it gets too low! Let me know is your problems go away!

I'm sure it will.
Just like you said when you look at puller you know it was not fully engaged. Now i just need to order 3 new pullers from RonAyers.com.
BTW i have heavy springs also.

Just like me, I was fooled by the (What I thought was a problem of the springs!) Also, if you slide the lever assembly all of the way to the top clamp, you will have a larger "Mechanical advantage" and the lever will have a lighter PULL!

Guess what, that was NOT my problem.
I added the 1.4 steel and killed a puller in the shop.
replace the heavy springs with stock and killed another one within 1/4 mile from the house.
i tore it down again and found the center puller had what looked like very light gawling on the side.
When i started polishing the center puller i could see it better.
The first 1/2 inch of the inside of the output shaft did not look as smooth as the back ~2 1/2" so i deburred it with a dremal and barrel shaped sanding rock. Picked the best of all the ruined puller shafts .
It worked!!!!
Rode around for atleast 10 minutes with heavy clutch use.
Guess how many pissed friends i have now LOL.
Better call ronayers and add two more pullers to my order.
I wish i could trust the local steelers to get these by the weekend,
It would be worth the extra money just to get them back on the road.

DAMN DAMN DAMN.
Looking back i should have picked up on this as all the pullers were blued and burned , almost grinded thru not pulled. Hind sight is 20/20 right.

Yes i had the cable adjusted with slack.
Any ideas what would have caused this?

They are supposed to use Molly grease there and a lot of people grind a flat on one side of the puller shaft to allow extra Oil!
